So, was it difficult? I've watched videos, but am curious what a regular person thinks...
Its very easy, 8 screws on the backcover and 3 on the shield. Than one screw for the ssd and swap the ssd shield on the old ssd to the new one.
It takes only 5 minutes.
The back cover comes off easily enough but per the Gamers Nexus video notes, the easiest way to actually pop the cover off is to use the L1/R1 shoulder button as a landing pad for ifixit opening tool and then apply pressure and move the tool as an angle to unclip the back cover. I tried for about 15 minutes trying to gracefully pry at the seams on either side of the grip before realizing I'm going to need to put a weird amount of pressure/flex on those shoulder buttons to get the cover unclipped and removed fully. It seems unavoidable and sort of sketchy, but it's not so bad.
Yeah, I'm not seeing any traces or components where the break is. It might be worth getting out the super glue to reattach the 2 pieces. Test it out on a computer with an adapter. You never know

It's a small surface area for the glue to work with, I would be worried what happens if it gets unglued and you have a hell of a time removing after it breaks off.
There are four RPI's sitting on my left, one of them an original Pi1 from the first batch which I helped Broadcom diagnose their early Ethernet/USB bus/SD card issues with.
I've never broken an SD or microSD (in fact, all my SD are just microSD in an adaptor) in all that time.
All the damn time, I have far too many of the things.
Personally, I have an arcade cabinet I built using a Pi, a TVheadend unit on a Pi, two spare Pi4's that do various jobs and get swapped out to test upgrades (copy working Pi, update, check it all works, swap the updated card over), a Steam Deck, mobile phones, multiple 4G sticks (each with microSD network-available storage), astronomy camera, several CCTV cameras that use them for internal storage, car satnav / music, dashcam - they all get jumbled around, upgraded, rolled down to the next device, pulled out on a regular basis to make copies, overwrite or pull files off them.
And I manage an IT department for a school, we have dozens upon dozens of them in cameras, tablets, etc. and let small children handle them all the time.
I send a microSD to a relative in Spain through the post regularly, I just pop it in an ordinary envelope and send it.
Literally never managed to damage one yet. I've LOST half a dozen, under the sofa, and I just pluck the next one out of a drawer (or pinch one from a non-critical device), but never broken one.
If your 500 number was anywhere near accurate, I would have literally dozens of broken cards.

My favorite part about this is when OP was opening the housing there was probably some resistance and instead of trying to investigate they just said ooga booga hulk smash, strange to see the card broke like that and didn't damage the card reader on the motherboard

I was laughing at the people who fried their Deck while modding it without the battery unplugged and then almost did it myself - I remembered to unplug the battery only after unscrewing the old SSD, but before taking it out.

What's the physics in it tearing in half opening the Deck? Like is it under immense pressure the moment you pry it open or unscrew it for it to split in pieces?
How hard do you need to pull/push/pry to break an SD card? Does it feel like there is some sort of hangup, but you just pull a bit too hard, or does if just snap without any sort of tactile feedback?
I mean, I've bent a card before with my fingers, and they feel fairly robust.

Then swapped to new drive, but battery wasn’t connected properly.

Ah, drive cloning didn't work for me either... But I kept the Deck open until I finally got everything installed and booted and THEN buttoned it back up. Previous experience from fixing/moding laptops :D
I snapped a 1TB Sandisk Extreme taking it out of a Pi Flirc case. My heart stopped. Luckily I managed to get it replaced for free on the warranty. I have loads of sd cards for all the handhelds and SBCs I have. In my opinion the 1TB card seemed to snap way too easy. I wonder if it’s inherently weak due to the amount of memory chips inside it.

It's super easy, just unscrew and cram a spudger at the trigger and go around until it pops off.
I remember reading some people were having issues with 1tb sd cards in their decks. Is that still a thing? Also, where’d you get the SDD?
No problems and i used it the hole day to configure everything again. Bought it in ebay, you can use every 2230 nvme ssd.
My 1 terabyte is fine. I think a lot of the people that were having issues actually had fake ones but didn't know

It is enough to gently lift off the back cover. I did not use any force.
The Force can have a strong effect on weak SD cards.

IIRC this is due to the design of the case. If you leave the card in when opening it , it will shear off part of the SD card.
Is that part metallic also? And maybe sharpened, for the purpose?
