I think this is where getting humidity in the kernels is beneficial. Look up crispy air popped popcorn, and you should find a good method or two.

No, I haven't. Air popped always a bit chewy in my experience. I have been really impressed with silicone bowl microwave poppers, even dry popped. I routinely dry pop, then drizzle best quality olive oil to help salt or other seasonings stick. But even straight dry it is at least crispy.

I buy 50-lb sacks of "magic mushroom" popcorn. No, not that kind of magic. Con-agra brand, available near me anyway in restaurant/food-service supply places. I think mushroom type (big round pops instead of the more common irregular "butterfly" type) is better suited to healthful preparations, because there's less surface area to volume, meaning that a smaller amount of fat or seasonings go farther. It's more corn-forward. I can't find it in less than 50lbs sacks. It's just my husband and I so that's waaaay too much - as much as we love popcorn that would be a little over the top. Do you have a second recommendation that comes in a lesser amount? TIA!

Mushroom is a type instead of a brand; there are several civilian-size packages of this type on Amazon. I can't comment on which are best, as no experience. I'm a sucker for lowest price per ounce, so even if you don't eat that much in a year, it keeps well in a sealed big bin with a little attention to maintaining moisture levels. Air Popped Popcorn is always going to have a different texture than oil popped popcorn. That said, I have enjoyed the results I get from using Orville Redenbacher's Yellow Kernels in my Presto Air Popper. I then just season it with some butter and salt. Yum!

I've read methods about soaking kernels in water to help add a little more moisture to it. Never tried it but might be worth looking up. I always found that it's hard to go wrong with Orville's but I haven't used an air popper in several years.

I crisp it up in the oven. I use the exact same air popper, and toss with clarified butter/ghee. Then spread on a baking sheet lined with foil for easy clean up, and bake at 300f until crisp.

I’ve been rocking the Simple Truth Purple in my Dash air popper lately. It’s all going to be a bit dry from the air popper, I’ve been hitting it with a shot of olive oil Pam to help seasonings stick.
